For many customers, the two biggest concerns when ordering a custom mascot costume are comfort and character accuracy. Will the costume be comfortable to wear? And will the finished mascot closely match the original design? Today, we would like to introduce some of the most common construction methods used in mascot costume production.
Our mascot costumes are mainly made using three types of construction methods: high-density elastic foam, EVA structure, and foam sculpting. Each method is suitable for different character designs. We select the most appropriate structure based on the shape, size, complexity, wearing requirements, and level of detail required for the final costume.
High-density elastic foam is ideal for large-bodied mascots, round or square characters, food-shaped mascots, product mascots, and oversized cartoon designs. This material is lightweight, soft, and flexible, allowing the costume to maintain its shape while remaining comfortable and easy for the performer to move in.
EVA structure is especially suitable for human heads, animal heads, and characters that require strong three-dimensional contours. Compared with standard foam, EVA provides better support and shaping capability, allowing facial features, head structures, and overall outlines to appear sharper and more defined. This makes it a great choice for complex cartoon characters and mascot designs.
For high-end brand projects, branded IP characters, and custom mascots that require a high level of accuracy, we can also use a foam sculpting process. This method is particularly suitable for complex human heads, animal heads, brand characters, and unique three-dimensional shapes. Through detailed sculpting, we can reproduce facial proportions, contours, and character details more precisely.
Compared with elastic foam and EVA structures, foam sculpting usually requires more production time and labor. However, it also delivers a more refined finish, stronger three-dimensional appearance, and higher character accuracy, making it especially suitable for premium custom mascot projects.
